The customer is going to need to return the item in order for you to print out the replacement label. The order will move to unshipped when the item is dropped off and the return label is scanned, and you will unfortunately be charged for the return cost of the broken item.
If you ship outside of Amazon’s replacement program you will not be covered for an INR or if the seller opens a claim and requests a refund, you have no proof that you sent a replacement. I think it’s unlikely that this will happen, but just so you know.
Not sure if there is any other work-around.
Here is the policy for Replacements for seller-fulfilled returns.
Customers will have seven calendar days to drop off their original item using Amazon’s prepaid return label. We will notify you to ship the replacement order once we receive confirmation of the customer dropping off their original item.
Items that contain a returnless resolution rule set will have the option of a returnless replacement, should the original item arrive damaged, defective, or materially different.

This is the correct way of handling this.
You cannot buy postage from Amazon unless they do as follows.
Return the item and when they do that the buyer will have the option to choose a replacement instead of a refund.

@Mississippi_Hot_Dog 's solution is the more elegant version of the solution. But @goodseller_2483 's solution is also permitted.
